Define the gear train application. In this case, a high-speed DC motor is being used to power a 2,000-pound cable winch for the front of an ATV. If the winch has a retrieval rate of six feet per minute, the full cable drum diameter is three inches and the motor has a stall torque of 0.5-foot-pounds, you can calculate the overall ratio of the multi-stage gear train to drive it.

Calculate the torque required to turn the drum at rated capacity. With a wind drum diameter of three inches (radius = 1.5-inches), the torque required to generate the 2,000-pound pulling force tangentially to the outside of the wound cable is 2,000 pounds x 1.5-inches/12-inches/foot-pound = 250-foot-pounds.

Calculate the overall gear train reduction ratio to provide the necessary torque. Dividing the 250-foot pounds required torque/0.5-foot-pound stall torque of the motor yields a reduction ratio of 500 to 1. Define the overdrive application. In this example, a 3,600-rpm, 10-horsepower electric motor will be used to drive a centrifugal compressor at 18,000-rpm. With this information you can calculate the torque delivered to the compressor.

Calculate the overall ratio required. Dividing 18,000-rpm by 3,600-rpm = 5. The gear train will require a five times larger gear to drive the small one. So if the large gear has 100 teeth, the smaller has 20 teeth.

Calculate the torque available to the compressor. Since the motor has 10-horsepower, and its speed is 3600-revolutions per minute (rpm), the motor torque can be calculated with the AC motor equation Torque = hp X 5252/rpm. Substituting known values, Torque = 10-hp X 5252/3600-rpm = 14.66-foot-pounds. While the overdrive gear train has raised rpm, it changes torque as the inverse proportion, so 14.66-foot-pounds/5-to-1 reduction ratio = 2.92-foot-pounds available to the compressor.

Select from among stock reduction or overdrive gear trains and drive lines wherever possible as they are vastly less expensive than custom-built units.

Torque motors with both motor and high-reduction gear trains in one housing are also more economical than separate components.

Only certain reduction gear systems can be used reversed for speed increasing and damage or injury could occur from overdriving units not designed for that service.

Automobiles use several gearsets beyond the obvious ones in the transmission. The differential is another obvious place, but another very important one is the speedometer gear. Installing larger or smaller tires or new gears can increase performance, but they can also throw the speedometer off by a significant amount. Without knowing how to calculate gear input-output speed, you stand a very real chance of getting hopelessly lost in your modifications.

Mark one tooth on both the input and the output gears ("pinion" and "ring" gears in a differential) with your marker or grease pencil.

Starting from your grease pencil reference mark, count the number of teeth on the input. Example: let's assume you have a Chevrolet 12-bolt rear-end with a 13-tooth pinion gear.

Starting from your reference mark, count the number of teeth on the output gear. In this example, we'll say your rear-end has a 40-tooth ring gear.

Divide the output gear count by the input gear count. For our 13-tooth/40-tooth example, you wind up with a 3.08 to 1 (a.k.a. "3.08:1") gear ratio. The pinion gear turns 3.08 times for every one ring gear revolution.

Divide engine RPM in the highest non-overdrive gear (generally third gear on a 4-speed overdrive transmission, fourthth gear on a five-speed or six-speed overdrive transmission) by your calculated gear ratio. In this example, 5,000 RPM (input shaft speed) divided by 3.08 equals an output speed of 1,623 RPM.
Tips & Warnings
Effective wheel torque (the amount of power your tires actually see) rises and falls directly with gear ratio changes. In theory, an engine that makes 400 foot-pounds of torque will transfer 1,200 ft-lbs. to the wheels with a 3:1 gear ratio and 1,600 ft-lbs. with a 4:1 ratio. In reality, the transmission and rear-end will eat as much as 15 percent of the engine's power before it ever reaches the wheels, but increases or decreases in wheel torque are still linear to gearing changes.
